First-Pass Yield (FPY)
The fraction of units that pass quality inspection on the first try without rework or repair, relative to the total units produced.

First-Pass Yield (FPY) is the percentage of parts started in a production process that pass quality inspection at the first attempt without rework or repair. Formula: FPY = (input โ defectives โ reworked โ repaired) / input. It can be defined for a single station; in multi-station systems, each station's FPY is computed separately and multiplied to obtain Rolled Throughput Yield (RTY): RTY = FPYโ ร FPYโ ร โฆ ร FPYโ. This product rule is critical: even if every station runs at 95% FPY, a 10-station line gives RTY = 0.95ยนโฐ โ 0.60, meaning 40% of the system is caught in rework traffic. FPY is a one-shot summary KPI for rework cost, lost throughput, customer complaints, and hidden capacity loss, and is one of the central metrics of six sigma. In an SMB context, FPY improvement is often the highest-ROI action area because every rework brings double cost (lost capacity + repair cost). Root causes that depress FPY: uncalibrated equipment, untrained operator, faulty raw material, design tolerance mismatched with process capability (low Cp/Cpk). FPY is the operational outcome of assembly line balancing, job-shop scheduling, and quality-control problems. In six sigma it ties to DPMO (defects per million opportunities): 99.9966% FPY โ 3.4 DPMO. On the 5-station line of an SMB running a foundry in Gaziantep, station FPYs are measured as 92%, 88%, 95%, 91%, 94%. RTY = 0.92 ร 0.88 ร 0.95 ร 0.91 ร 0.94 โ 0.658 โ so only 66 of every 100 parts come through end-to-end without rework; 34 parts are reworked or scrapped. Investing in mould-temperature control and operator training at the second station lifts its FPY from 88% to 95%, taking RTY to 71% โ about 4,200 rework parts cut per year, saving roughly 380,000 TL in material and labour.
